I wrote this book for senior executives, directors, managers, and supervisors of manufacturing operations. Directors, managers, and supervisors of service operations that serve a product real time such as fast food restaurants may also find this book useful. Colleges may also use the book as a textbook for a graduate business course in the management of manufacturing operations or a senior undergraduate course in the management of manufacturing operations. The book gives managers an overview of what matters to make a manufacturing operation run as planned. The depth is there to give the reader a meaningful learning experience. Managers often find themselves firefighting with recurrent quality, safety, downtimes, cost, and employees related issues. In this book the readers may review examples and exercises to have a practical learning experience and improve the efficiency of their operations. Efficiency by itself should not the only measure that a production manager considers but it should be combined with a quality metric and a measure of total cost of making products. I have visited many manufacturing operations where firefighting is usually the norm and the managers have to hire temporary workers, such a proceeding becoming the daily norm. Because temporary workers are less expensive than regular workers, the negative effects of permanent containment do not often affect the bottom line as long as the shareholders and senior managers are satisfied with the profit level of the operations. For some, the continuous look for efficiency does not help society as a whole because it leads to fewer jobs in the manufacturing or service sectors. I argue a few times in the book that efficiency is positively linked to safety and quality and that an operation may be efficient even without using automation. What a drive for efficiency does to the business besides improving the bottom line is that it entices discipline in doing the right thing. There are many examples where improving efficiency leads to fewer injuries for the workers; hence here I am considering an exhaustive view of efficiency by being the state of an operation that the workforce runs as planned without unplanned losses of production. Of course, reaching a state of complete efficiency is almost quite impossible in a whole year but the workforce should continuously works on improving efficiency and if it reaches the optimum, then the employees should work on controlling it so it does not decrease againThis book is neither about eliminating manpower nor introducing new robot or new automation to an operation. The book is about minimizing production losses which means making sure managers and their workers execute the operation with results that match the plan. What is relevant for an operation is that managers scale efficiency to the demand of a product or a service. For a given demand level there should be a process setup that enables the operation to be enough profitable for the satisfaction of the shareholders. I have divided this book in six chapters the first one being this introduction. First I classify production losses per source of losses which should be the standard for supervisors and managers in order to speed up problem solving.Chapter 2 covers a review of efficiency metrics, the need to view the manufacturing operation as a system, and its link to the theory of constraintChapter Three is about the management of manufacturing equipment and the elimination of breakdowns. An exhaustive view with depth here it mattersChapter Four encompasses the elimination of in-process variationsChapter Five deals with supplier quality and supply chain risksThe last chapter, Chapter Six is about continuous improvement I have provided many tools that readers can immediately apply at work, for a world-class operation.
